Electrolytic hydrogen purification (deoxo + adsorption dryer)

Deoxo and adsorption dryer behind an electrolyser package, in three reference cases (NREL 2024 closed-loop TSA, its open-purge variant, Santos 2026 vacuum PSA): hydrogen burned by oxygen recombination and lost to regeneration, net purified hydrogen to chain to compression or storage, dryer electricity, installed CAPEX on the six-tenths rule or a customized figure, and a purification cost adder in constant EUR 2025.

Asset

Electrolytic hydrogen purification (deoxo + adsorption dryer)

  • Out: Purified hydrogen (net, dry)—

Annual quantities at the current usage.

Hydrogen leaving the electrolyser package after the vendor's gas-liquid separator and demister, counted as H2 only on a dry basis, at design flow. Chain it on the electrolyser's hydrogen output. Default 173.7 kg/h, the OMEGA AIR H2-PURE 600 unit sized for a 10 MW electrolyser. The slider runs from 19.5 kg/h, just under the 470 kg/day (19.58 kg/h) of the 1 MW NREL cost anchor, to 520 kg/h, just under the 12.5 t/day single balance-of-plant module that James et al. 2020 scale with the six-tenths rule. Above it the same source adds modules in parallel instead of scaling one unit, so a larger plant (Rely Clear100+, about 1,800 kg/h for 100 MW) is not modelled here: split it into units of 520 kg/h or less.

Share of the year the unit treats gas at design flow. Default 97 %, the capacity factor of DOE Program Record 19009 for grid-connected PEM electrolysis. The slider stops at 40 %, the value the same record uses in its sensitivity analysis for intermittent operation on wind electricity.

Oxygen in the dry hydrogen entering the deoxo, in ppm by mole (10,000 ppm = 1 %). Default 2,000 ppm: the John Cockerill DQ1000 datasheet gives 99.8 % hydrogen purity before purification, read here as if all the impurity were oxygen, which is an upper reading. The slider stops at 10,000 ppm, the O2 < 1 % of the Nel A-Series sheet. IRENA notes that a deoxo is typically not needed for differential-pressure PEM, so values near zero are legitimate.

Price of the dryer's electricity, constant 2025 euros. Default 100 EUR/MWh (0.10 EUR/kWh), the base case of Santos et al. 2026; their scenarios span 0.05 to 0.30 EUR/kWh, which is the slider range.

What each kg of hydrogen burned in the deoxo or vented by the dryer is worth. Default 6.17 EUR/kg, the hydrogen selling price used by Santos et al. 2026 (November 2025). In a project, set it to the levelised cost of the electrolyser upstream.

Real rate used to annualise the CAPEX: every cost is in constant 2025 euros with no escalation. Default 8 %, the after-tax real IRR of H2A v3.2018, which DOE Program Record 19009 notes was lowered from 10 %.

Years over which the CAPEX is annualised. Default 20 years, the plant life of DOE Program Record 19009 for distributed PEM. Adsorbent and catalyst replacements are inside the fixed O&M.

About

Calculator context

Sizes and costs the gas treatment unit between an electrolyser package and the hydrogen compressor: a catalytic deoxo reactor that burns the oxygen traces with hydrogen (2 H2 + O2 -> 2 H2O), an after-cooler and knock-out that condense the water formed, and a twin- or multi-bed adsorption dryer that takes the water below 5 ppm. The boundary runs from the package hydrogen outlet, after the vendor's gas-liquid separator and demister, to the dry-gas outlet at the same pressure; compression and storage stay outside. The unit is taken to deliver below 5 ppm of oxygen and water, the ISO 14687 limit for mobility, as the Donaldson HRC-T and the Santos VPSA do. No source ties a different hydrogen loss or energy to the purity grade, so the target spec is not an input.

The output that matters downstream is the net hydrogen. The deoxo burns two moles of hydrogen per mole of oxygen, and the dryer may spend part of its feed on regeneration. Three reference cases are offered, each taking its CAPEX and its performance from one source. NREL 2024 TSA, closed loop (default): NREL's hydrogen processing bill, no purge loss (regeneration gas returned to the main stream, as OMEGA AIR version X, Donaldson HRC-T and John Cockerill DQ1000 print), and 0.167 kWh/kg, the one figure of the case from outside NREL (Tjarks TSA model, as tabulated by Santos), consistent with the 5 kW heater NREL priced for 1 MW. Open purge: the same NREL hardware and CAPEX, venting up to 2 % of its feed (OMEGA AIR version P, upper value). Santos et al. 2026 vacuum PSA: 107.2 kEUR for 300 kg/h, 98.98 % recovery and 0.038 kWh/kg, all from the same paper.

The installed CAPEX scales each case's anchor with the six-tenths rule, which James et al. 2020 apply to a single balance-of-plant module up to 12.5 t/day: the size slider therefore stops at 520 kg/h. NREL's 2024 bill (USD 118,632 manufactured cost for a 1 MW PEM system, about 470 kg/day) gets NREL's 50 % manufacturer markup and DOE's 12 % installation, is converted at the ECB 2020 rate and indexed to 2025 euros with the euro-area HICP. The Santos figure, in 2025 prices, covers vessels, adsorbent and vacuum pump only; it gets the same markup and installation and probably stays low, since assembly labour, piping and controls are not in it. At the default size the vacuum PSA comes to about 130 kEUR installed against 792 kEUR for the NREL TSA. A customized CAPEX, in 2025 euros per kg/h on an installed basis, replaces the model value at every size. Published gaps: no source prices the deoxo reactor on its own, so the CAPEX does not move with the oxygen content; NREL books the heater and chiller in their thermal management line; engineering, site works and owner's costs are in no case, and project mode does not add them (battery_limit installed adds only its working-capital layer and contingency).

The cost adder is annualised CAPEX at a real rate plus fixed O&M at 3 % of CAPEX a year (adsorbent and catalyst included), dryer electricity and the value of every kg of hydrogen lost, over the net hydrogen, in constant 2025 euros. At the defaults (173.7 kg/h, a 10 MW class unit, 2,000 ppm O2, 97 % capacity factor, 100 EUR/MWh, 6.17 EUR/kg, 8 %, 20 years) it gives 0.113 EUR/kg for the NREL closed-loop TSA, 0.240 for its open-purge variant and 0.104 for the Santos vacuum PSA: as soon as the dryer purges, the lost hydrogen is the largest term, and the vacuum PSA's lower CAPEX is mostly eaten by its 1.02 % purge. The heat released and hydrogen lost come to 442.5 MWh a year at the defaults. With the vacuum PSA the total loss is 1.42 %, against 1.6 % measured on a VPSA plus deoxo pilot (Ligen et al., in Santos 2026 Table 1); that table does not give the pilot's inlet oxygen, so it is a consistency check, not a calibration.

Chain compression and storage on the net hydrogen, never on the electrolyser output. Do not place this unit behind calculator #465, whose balance-of-plant CAPEX already includes gas and water treatment, nor behind a turnkey plant price that includes purification (Rely Clear100+ lists a mutualised purification unit for 100 MW, about 1,800 kg/h, beyond the single-unit domain of this calculator).

Assumptions

62 assumptions used in the calculations

  • BOUNDARY. From the electrolyser package hydrogen outlet (after the vendor's gas-liquid separator and demister) to the dry-gas outlet at the same pressure. Inside: deoxo reactor, after-cooler and condensate knock-out, twin- or multi-bed adsorption dryer with heater or purge, adsorbent and catalyst replacement, and the hydrogen burned or vented. Outside: separators, demisters and gas coolers in the package, compression and storage, and PSA units on reformate.

    Market range Not applicable.

    —
    Brief perimeter
  • METHOD 1, DEOXO. 2 H2 + O2 -> 2 H2O. With O2 as the mole fraction x of the dry gas, hydrogen burned = gross flow x 2x/(1-x). Water formed = moles of hydrogen burned x 18.015, condensed in the after-cooler knock-out. Heat released = hydrogen burned x LHV (steam is formed), removed by the after-cooler; the adiabatic temperature rise uses the heat capacity of hydrogen.

    Market range Not applicable.

    —
    Stoichiometry
  • METHOD 2, DRYER. Hydrogen lost to regeneration = dryer feed x purge fraction (0, 2 % or 1.02 %). Net hydrogen = dryer feed minus that loss. The regeneration loss in percent is reported on the dryer feed; the total loss in percent is reported on the gross flow.

Market range Closed loop 0 %; open purge up to 2 %; VPSA 1.02 %.

    —
    Vendor and literature figures
  • METHOD 3, ENERGY. Dryer electricity = specific electricity of the dryer type x net hydrogen. In a TSA it is all taken as regeneration heat (electric heater, NREL 2024). The after-cooler is assumed on cooling water and draws no electricity: no source gives that figure, so it is a known gap. Energy penalty = electricity plus the LHV of all hydrogen lost, per kg of net hydrogen. NREL 2024 prints the heater rating, not a dryer consumption, so the 0.167 kWh/kg of the NREL TSA case is the one figure of that case from outside NREL; it is checked against NREL's heater (about 3.3 kW average at 19.58 kg/h, under the 5 kW installed).

Market range 0.038 (VPSA) to 0.5 kWh/kg (VPSA plus deoxo pilot).

    —
    Literature figures
  • METHOD 4, CAPEX. Each reference case carries its own cost. TSA cases (closed loop and its open-purge variant, same hardware): manufactured cost = USD 118,632 x (gross flow / 19.58 kg/h)^0.6; installed = x 1.50 (NREL markup) x 1.12 (DOE installation) / 1.1422 USD/EUR x 128.76/105.05 (HICP 2020 to 2025). The NREL figure excludes the TSA heater and chiller, booked under thermal management. Vacuum PSA: 107.2 kEUR (2025 prices) x (gross flow / 300 kg/h)^0.6 x 1.50 x 1.12, the same cascade on a materials figure. Customized: the figure typed x gross flow, no scaling. The isbl is installed, before engineering, site works, owner's costs and contingency; with battery_limit installed, project mode adds only its working-capital layer and contingency (cashflow service), so engineering, site works and owner's costs are counted nowhere and must be added by the user if the project needs them.

    Market range Not applicable.

    —
    NREL 2024 bill of materials
  • CAPEX GAPS, published. (i) The deoxo reactor is not priced: no source found costs it separately, so the CAPEX does not move with the oxygen content. (ii) NREL books the TSA heater and chiller under thermal management, outside the line used here. (iii) NREL's flash tank and demister in this line separate the regeneration water of the TSA, so they belong inside this boundary; the package-side cyclone, flash column and demister are a separate NREL line (hydrogen-side BOP, USD 5,158), left out here as the boundary requires. (iv) The vacuum PSA case is priced on Santos's materials and vessel fabrication only (no assembly labour, piping or controls), bridged with the same x1.50 x1.12: it is probably low. (v) Engineering, site works and owner's costs are in no case and are not added by project mode under battery_limit installed.

  • METHOD 5, COST ADDER. Cost per kg = [CAPEX x (CRF + 3 %) + electricity x price + hydrogen lost x its value] / net hydrogen, all per year. Constant 2025 euros and a real rate, no escalation on any line. The value of the lost hydrogen is a cost of purification: it is hydrogen paid for upstream and not delivered.

    Market range Not applicable.

    —
    DOE H2A
  • TARGET SPEC. Not an input: it would be a dead switch, because no source ties a different loss or energy to industrial grade versus ISO 14687 Grade D, and no pipeline-injection spec was found. The unit is taken to deliver below 5 ppm oxygen and water, the ISO 14687 limit; the model does not distinguish a dryer bought for a higher dew point.

    Market range Outlet O2 and H2O < 5 ppm.

    —
    Standards and datasheets
  • CHAINING. Downstream compression and storage chain on the net hydrogen. Do not place this unit behind calculator #465, whose balance-of-plant CAPEX already includes gas and water treatment, nor behind a turnkey plant price that includes purification. In project mode the hydrogen inlet is priced by the project and the net hydrogen is the main product, so the lost hydrogen is paid through the inlet, not through O&M.

  • CURRENCY. The NREL CAPEX is converted from USD 2020 to EUR 2020 at the ECB 2020 average, then indexed to EUR 2025 with the euro-area HICP (x1.226), so that it shares a year with the 2025 electricity price and hydrogen value. All costs are constant 2025 euros; the discount rate is real.
